with my tcase in 4hi and the hubs unlocked, I get up to about 30mph and start to get a ticking/rattle somewhere in the vacinity of the front output. The case has just been rebuilt and the ujoint is good.If i push the clutch in or get under 30mph it goes away. I have a dana 20case and am running about 5-6 inches of lift in the front. any ideas of what the problem is? The shaft turns freely and quietly with no rough spots when parked. 111!!!

No clue Bro. Did you find it? Been gone and just getting here.

nothing yet. I'm beginning to think it might be the u-joint even though I can't feel any slop in it. I know its not the case cause I just rebuilt it and put new bearings in it and had no problems after that. I'm gonna replace the joint and try again. I hate how hard it is to get the nuts of the u bolt with the skid plate in the way.

Did the intermediate shaft and/or gear get replaced during the rebuild?
When I did the FIRST rebuild of my Model 20, I reused the intermediate shaft and gear (just new bearings and thrusts), because visually it "looked good". It very quickly (I'd say less than 100 miles) ate the thrust washer from the intermediate shaft and caused a similar symptom to what you describe. Took it back apart, and measured the shaft and gear, and both were worn beyond spec. Had to replace both to quiet the t-case down.

yeah replaced both. I used the novak adapters rebuild kit. The sound doesn't sound likes its internal it seems to be coming from the front output area and its only when in 4wheel and over 30mph below that its quiet. Im gonna replace the ujoint its a couple years old and has seen more than its share of water and mud.

well I replaced the ujoint and Im pretty sure the driveshaft slip section is the culprit it has a little slop in it 1/4-5/16inches  Im thinking a new shaft may be needed
